The process begins with ultra-pure silica (SiO₂), often derived from silicon tetrachloride (SiCl₄), which forms the core of the fiber. For single-mode fibers, germanium dioxide (GeO₂) is added to adjust the refractive index, while fluorine compounds may be used in the cladding to enhance light confinement. High purity is critical, as even trace impurities like metals or hydroxyl ions can increase signal loss and reduce fiber performance .
The silica and dopants are deposited in layers inside a quartz glass tube or onto a solid rod using methods such as Modified Chemical Vapor Deposition (MCVD). The resulting preform is a solid, transparent rod several centimeters thick and up to two meters long. This preform acts as a blueprint for the fiber, determining its optical properties and mechanical strength. The preform is then sintered at 1600–1800°C to remove air bubbles and achieve optical clarity .
The preform is placed in a fiber drawing tower and heated to around 2000°C. The softened end is drawn into a thin fiber, typically a few microns in diameter. During drawing, the fiber diameter is continuously monitored, often hundreds of times per second, to maintain precise tolerances. The fiber is then coated with a protective polymer layer to prevent scratches and mechanical damage .
Individual fibers are grouped into bundles or ribbons depending on the cable design. These bundles are carefully arranged to minimize signal loss and maintain flexibility. For high-density applications, MPO trunk cables may be used, requiring specialized alignment and assembly techniques .
The fiber bundles are encased in jackets made from durable polymers to protect against environmental factors, mechanical stress, and moisture. Additional layers, such as strength members (aramid yarn or steel wires), may be added to enhance tensile strength and crush resistance .
Every stage undergoes rigorous quality control. Optical tests, such as attenuation measurement with OTDR, ensure minimal signal loss. Mechanical tests verify tensile strength, crush resistance, and flexibility. Environmental tests simulate temperature changes, humidity, and aging to ensure long-term reliability. Cleanroom conditions are maintained throughout to prevent contamination .
Finished optical cables are cut, labeled, and packaged according to specifications. For data centers or telecom networks, patch cords and connectors are assembled to provide ready-to-use solutions. Each assembly is tested to meet industry standards like ISO 9001 . By following these steps with precision and strict quality control, manufacturers produce high-performance optical cables capable of transmitting data at light speed over long distances with minimal loss, suitable for telecommunications, enterprise networks, and industrial applications.
