Step 1: Assess the Hole

Step 2: Clean the Area

Step 3: Choose the Appropriate Sealing Method

  • Mastic Sealant: A thick, flexible paste applied with a putty knife or brush. Spread evenly over the hole, feathering the edges to blend with the duct surface. Mastic is durable, resists cracking, and provides an airtight seal .
  • Duct Patch: For large holes, cut a piece of sheet metal slightly larger than the hole. Secure it with sheet metal screws around the perimeter, then apply mastic around the edges for a complete seal .
  • Mechanical Plugs or Stoppers: Inflatable or rigid plugs can temporarily or permanently seal duct holes, especially in inaccessible areas .
  • Spray Foam Sealant: Expands to fill gaps and cracks, providing both sealing and insulation benefits. Ideal for irregular or hard-to-reach areas .
  • Foil HVAC Tape: Use heat-rated foil tape for small leaks or as an additional layer over mastic. Avoid standard cloth-backed duct tape, which deteriorates quickly .

Step 4: Apply the Sealant or Patch

  • For mastic, apply a 1/16 to 1/8 inch thick layer over the hole, ensuring full coverage. Allow it to cure according to manufacturer instructions, usually 24 hours .
  • For duct patches, secure the metal piece with screws, then coat the edges with mastic to prevent air leaks .
  • For mechanical plugs, insert and inflate or secure the plug according to product instructions .

Step 5: Insulate and Protect (Optional)

Wrap the repaired area with R-6 foil-faced insulation if the duct is exposed. This improves energy efficiency and provides a vapor barrier .

Step 6: Test the Seal

Turn on the HVAC system and check for air leaks. Use a smoke pencil or incense stick to detect escaping air. Reapply sealant or adjust the patch if necessary .
